nlcomp®: Innovating Recyclable Composites for a Sustainable Future

What the Project Is

NEXT-GEN is about launching a new circular economy in the composites industry to solve the fiberglass end-of-life challenge. It is a revolutionary initiative that focuses on driving innovation in recyclable composites by addressing the pressing need for sustainable solutions when fiberglass reaches the end of its lifecycle. The project highlights the use of thermoplastic resins and materials that are compatible with the recycling process. Collaboration with Composite Recycling has led to recyclability tests with highly satisfactory results, truly showcasing the future of recyclable composites. The project is rooted in the passion for innovation, sustainability, and a commitment to create materials that perform excellently and still respect the environment.

Main Benefit and Key Facts

The main benefit revolves around the development of rComposite® technology, which provides a versatile approach using low-impact raw materials and breakthrough design principles. Key figures and facts include:

  • Recyclable by Design: rComposite® is ensured by thermoplastic resins and compatible materials that support the recycling process.
  • Low-Impact Raw Materials: The integration of recycled carbon, recycled core, and natural fibers reduces environmental impact while maintaining performance.
  • Verified by DNV: The technology is verified in strict accordance with ISO 14021:2021 standards regarding recyclability and recycled content.
  • Innovative Production: rFactory, located in the Lisert industrial area of Monfalcone (Italy), is the first global facility dedicated entirely to manufacturing large composite components using recyclable and sustainable materials.
  • Scale of Production: Capable of producing high-performance composite parts up to 20 metres in length, including applications from sailing boats to wind turbine blades.

Technology and Material Optimization

The focus on natural fibres, recycled materials, and innovative resins demonstrates an approach that combines high-performance materials with environmentally responsible practices. The rComposite® technology is a result of continuous research and development, ensuring that composite parts are durable, efficient, and recyclable. With the use of thermoplastic resins, the composite is designed to be recycled by design, which means that every material and process is optimized to support a circular economy. This revolutionary approach ensures that from production to disposal, composite materials are always considered in terms of ecological impact… all with a laser focus on both performance and sustainability.

Projects and Industry Collaborations

The project spans a variety of innovative and pioneering applications. These include ECORACER, which is the world’s first recyclable sportboat, GRAND SOLEIL BLUE where rComposite® technology has been applied for Cantiere del Pardo, and DEVOTI SAILING, a partnership aimed at developing the next generation of dinghies. Further initiatives such as WINDCITY mark the first steps into the wind blades industry, while OFFSHORE 34 focuses on a new cruiser/racer offshore sailing project. Not to be left out, LUCA ROSETTI FUTURA involves crafting components for Class40, SANLORENZO X UNIBOAT marks the development of a cockpit for Monaco Energy Boat Challenge, and BRETON brings large additive manufacturing into the sphere. Each project is a testament to the potential of combining recyclable composites with experiential design and engineering prowess.

Industrial Innovation at rFactory

rFactory is the home of sustainable composites and represents the industrial heart of nlcomp®. This facility is where innovation meets circularity, and its strategic location in Monfalcone, Italy, underlines the global shift towards a more sustainable future. Designed explicitly to scale up the patented rComposite® technology, rFactory provides a platform for manufacturing large composite components that are utilized in varied sectors – from marine applications like sailing boats and foiling dinghies to renewable energy solutions like wind turbine blades and robust industrial structures. The facility emphasizes a comprehensive approach to making sustainability an integral part of its production methodology.

Company Background and Vision

nlcomp® is an innovative startup that deals with research and development of recyclable composites to solve the end-of-life problem of fiberglass. Born as a spin-off of the Northern Light Sailing Team – a group of sailors with over a decade of regatta experience – the initiative draws inspiration from both competitive sailing and rigorous academic research. The company’s formation is credited to the vision of three founders – Fabio Bignolini, Andrea Paduano and Piernicola Paoletti – who emphasized building boats that not only perform well at sea but also show respect for the environment and workers’ health. The team is divided into two main areas: one dedicated to studying and optimizing materials and the other focused on designing and engineering prototypes that embody a blend of performance and environmental responsibility.
